How is Friction Stir Welding used for rivet replacement?

Traditionally, rivets have been used to mechanically fasten panels or components, especially in lightweight structures like aluminum airframes. While effective, riveting can add weight, increase assembly time, and create potential points of fatigue over time.

Friction Stir Welding (FSW) offers a strong, continuous, and low-distortion alternative to rivets by creating a seamless joint between materials without melting them. Replacing rivets with FSW can improve structural performance, reduce part count, and enhance sealing—especially in applications where airtightness or strength-to-weight ratio is critical. It’s particularly useful for long, linear joints where many rivets would otherwise be required.

The advantages of using Friction Stir Welding for rivet replacement include:

Lower cost and faster production: FSW is a single-step process that streamlines manufacturing.

Lighter assemblies: Eliminating overlapping joints and fasteners allows for reduced part thickness.

High mechanical resistance: Especially in fatigue-critical applications.

Waterproof, airtight joints: No need for drilled holes, sealants, or additional sealing processes.

Proven maturity: Already adopted in aerospace manufacturing and expanding into other sectors.

Friction Stir Welding as a rivet replacement supports stronger, more efficient, and longer-lasting assemblies across multiple industries.
